Stripping comes before spraying. A full refinish begins with a teardown that removes marker lights, running lights, mirrors, door handles, fuel and shore power doors, ladders, awning rails where practical, badges and every piece of trim that can be unbolted without damaging the substrate beneath it. Masking around hardware is what separates a paint job that looks correct for two seasons from one that still looks correct after ten, because tape lines collect dirt and eventually lift.
What sits under the old coating decides the entire prep plan. Molded fiberglass caps, filon sidewall laminate, aluminum skirting, sheet molding compound compartment doors and urethane fascia pieces each accept a different scuff grit and a different primer. Identification happens by inspection, by tapping, and occasionally by taking a sanding disc to an inconspicuous area to see what appears. Guessing here is how adhesion failures start.
Booth discipline finishes the job. Once the vehicle rolls into the spray environment, the sequence is fixed: solvent wipe, tack, sealer, flash, color in cross-coats, flash, clear, bake. Deviating from flash times to save an hour produces solvent pop and die-back that no amount of buffing will correct. A full coach refinish is a long series of small decisions where the cheap shortcut always surfaces later.

What has to come off before the first coat of primer?
Teardown scope is negotiated at the estimate and written down, because it drives labor hours more than the spraying does. Anything that can be removed without breaking it gets removed. Anything bonded, such as a windshield surround or a structural awning rail, is masked with a reverse-rolled edge so the tape line falls under the trim rather than on the visible surface. Lenses and light housings are bagged and tagged by location so reassembly does not turn into a hunt.
Sealant is the other half of teardown. Older coaches carry decades of accumulated caulk along roof edges, cap seams and window perimeters, often applied over previous caulk. That material has to be cut out and the joint cleaned back to substrate, because paint sprayed over cured silicone will fisheye immediately and paint sprayed over failing urethane sealant will crack when the joint moves. Reseal happens after color, with a product compatible with the new coating.
The teardown stage is also the honest inspection. With trim off and sealant cut, hidden fiberglass cracks, soft spots around window corners and previous repairs become visible for the first time. Suspect areas are tapped with a knuckle, since a dull thud rather than a sharp report means a void, and a moisture meter is run along the lower window corners. Those findings are documented and priced as a supplement before prep continues, since burying substrate damage under a fresh coating simply schedules the same conversation for a later date.

Substrate identification decides the prep
Gelcoated fiberglass caps sand well and take epoxy primer directly once the surface is scuffed and any print-through or spider cracking has been addressed. Filon sidewall laminate is thinner and less forgiving; aggressive sanding cuts through the pigmented layer and into the mat, which then requires a fill and a high build primer to bring back flat. Aluminum needs an etch or a self-etching primer to establish a mechanical and chemical bond, and it needs it soon after sanding because oxidation restarts within hours.
Plastics get their own treatment. ABS and urethane fascia, mirror shells and compartment surrounds are cleaned with a plastic-specific wax and grease remover, scuffed with a gray pad, then given an adhesion promoter before primer. Skipping the promoter is the single most common cause of paint peeling off a bumper cover in sheets. Flex additive goes into the topcoat for these pieces so the coating moves with the part instead of shattering off it.
Everything, regardless of material, gets a wax and grease remover wipe before sanding and another after. Contamination pushed into a scratch pattern by sanding is far harder to remove than contamination sitting on top. Two wipes, two clean cloths, always working in one direction rather than in circles, and the wiping solvent flashed off completely before the next operation begins. Wet with the first cloth, dry with the second, because letting the solvent evaporate redeposits everything it just dissolved. Residual silicone is the usual culprit behind craters that reopen with every coat.

How does the booth sequence actually run on a forty foot coach?
High build urethane primer goes on first over the corrected substrate, usually two to three coats depending on how much leveling the panel needs. A guide coat of contrasting dry pigment is dusted over the cured primer, then the surface is block sanded, typically starting at 320 and working through 400 and 600 on a long flexible block. The guide coat disappears from the high spots first and lingers in the lows, which is how a painter finds waves that the eye cannot see on a curved sidewall.
Sealer follows once the block work reads flat under a raking light. Sealer is not filler; its job is to lock the primer, provide uniform holdout so the color does not sink in unevenly, and give the basecoat a consistent ground shade. After sealer flashes, the vehicle is tacked and color goes on in cross-coats, meaning the second pass runs perpendicular to the first, which evens out metallic and pearl orientation across a very large surface.
Clear is where film build gets measured rather than estimated. Two to three coats of clearcoat, each roughly half a mil to two thirds of a mil of dry film, with the manufacturer flash time observed between them. Rushing a flash traps solvent, and trapped solvent shows up as pinholes at the surface a day later or as die-back that dulls the gloss. A bake cycle follows, then the vehicle sits before any cut and buff work begins.

Why do full paint jobs fail early?
Adhesion failure leads the list, and it almost always traces to prep rather than product. Paint sprayed over a surface that still carries silicone from a detail spray, wax from a previous owner or mold release from an original molded part will lift in sheets when the sun heats the panel. The failure often appears months later at the edge of a compartment door, then spreads. There is no repair for it short of stripping the affected area back and starting over.
Edge mapping is the second failure. When old coating is feather-edged too aggressively and the new material shrinks over the top of the taper, the outline of the old repair appears through the fresh finish as a visible ring. Sealing the feathered area properly and allowing full cure before topcoat prevents it. Feather edges are refined to 600 grit, and primer is force dried so most shrinkage occurs in the booth. So does resisting the temptation to sand out a defect the same afternoon the clear went on.
Then there are the spray defects that a booth is supposed to prevent and sometimes does not. Solvent pop from film that went on too heavy or flashed too fast. Orange peel from wrong gun distance or a fluid tip that does not suit the material. Dry spray at the far end of a pass because the operator ran out of arm before running out of panel. Each has a specific cause, and each is correctable in the shop if it is caught before the vehicle leaves.
How the work runs from intake to delivery
Walk, document and scope
The coach is washed, then walked panel by panel under strong light. Substrates are identified, previous repairs are marked, sealant condition is graded and the teardown list is written. Photographs and mil gauge readings on existing coating establish the baseline the estimate is built from.

Teardown, correction and priming
Hardware comes off, old sealant is cut out, and substrate defects are repaired. Each material receives its correct cleaner, abrasion and primer, with aluminum etched the same day it is abraded and plastics given adhesion promoter. High build urethane primer is applied where leveling is needed, guide coated and block sanded flat.

Seal, color, clear, bake
Inside the booth the surface is degreased, tacked and sealed. Basecoat goes on in cross-coats to keep metallic orientation even across the flank, followed by measured coats of clear with full flash time between them and a controlled bake cycle.

Cut, buff and reassemble
After cure, nibs and any texture variation are wet sanded and polished with wool then foam to bring gloss up uniformly. Hardware is reinstalled with new fasteners and gaskets, joints are resealed with compatible product, and the finish is inspected under both shop light and daylight.
