There comes a point where pushing a panel back is no longer honest work. Torn skin, crushed core, a delaminated field larger than a couple of square feet, or substrate that a moisture meter pegs wet: any of those means the material has to come out. Replacement is the more invasive answer, but done properly it restores the wall to something structurally equivalent to what the factory built, which a filler-heavy patch never does.

The craft lives in the joint. A butt seam between old and new laminate is a weak line that will read through paint within a year as the coach flexes. Instead the edges are scarfed, meaning each layer is stepped back at a different distance so the splice is staggered through the thickness of the wall. Substrate laps one way, skin laps another, and structural adhesive ties the whole stack together under clamp pressure.

OCRV Center performs this work indoors at the Yorba Linda shop, where a long coach can sit clamped and undisturbed while adhesives reach full strength. That matters for Eastvale owners because sectioning a wall is not a job that can be interrupted and resumed in a driveway. How do you decide between repairing and replacing a panel?

Three readings drive the call. First, the extent of debonding, found by tapping the surface and marking where the tone goes hollow. Second, moisture content in the substrate, taken with a pin meter through the interior wallboard so the exterior skin stays unbroken during diagnosis. Third, whether the outer skin itself is torn, gouged through, or stress cracked in a pattern that will keep propagating no matter how well it is filled.

If the hollow field is small, dry and the skin is whole, injection and clamping wins. If any one of the three fails badly, sectioning is the better use of your money. We would rather tell an owner the wall needs replacing at the estimate stage than deliver a repair that looks correct for eight months. The decision and the evidence behind it get written into the estimate so it is not a judgment call made behind a closed shop door.

What goes into a laminated sidewall section?

A modern coach wall stacks up as filon or aluminum skin, adhesive, substrate that is either lauan plywood or an Azdel composite mat, foam block insulation between aluminum or wood studs, and interior wallboard. The replacement has to match that build. Substituting Azdel where lauan was used is often an upgrade because it does not absorb water, but the thickness has to be shimmed correctly or the new section will sit proud of the old.

Installation is a clamping exercise as much as a bonding one. Vacuum bagging or mechanical clamps with cauls apply even pressure across the whole splice while urethane or methacrylate adhesive cures. Uneven pressure leaves a print-through line that shows up under gloss paint. After cure the joint is faired with a thin polyester skim, long-board sanded with progressively finer grits, sealed, and only then does it go to the booth.

Do front and rear caps get replaced the same way?

No. Caps are molded fiberglass shells rather than flat laminate, and on most coaches they are one piece bonded and screwed to the roof and sidewalls with sealant along every edge. Small cap damage is repaired as a fiberglass layup: grind a taper, lay in cloth and resin, fair, and refinish. Replacing a whole cap is a much larger operation involving lights, wiring, marker lamps, the roof termination and often the windshield opening.

Cap availability is the deciding factor on older units. Some builders still stock them, some do not, and a used cap from a salvage coach may be the only match for a discontinued shape. When nothing exists we build a mold off the undamaged side or the sister unit and lay up a replacement. That path takes longer and the estimate says so plainly rather than treating fabrication like a stock part order.

How is color matched on a replaced panel?

New material takes paint differently than a wall that has been in the sun for a decade. The refinish plan starts with a spray-out card checked against the coach under shop lighting and again in daylight, because metallics shift badly under fluorescent fixtures. Once the formula is confirmed, coverage is planned so the new panel and its blend area sit between hard edges wherever the body design allows. Where no such edge exists, the fade is carried across a wide area.

Graphics complicate everything. Many coaches carry multi-color painted swoops or printed vinyl that runs across the panel being replaced. Painted graphics are re-laid using measured layout and masking taken from photographs shot before teardown. Printed vinyl usually needs a reproduced section from a graphics supplier, and matching a faded original means accepting a slight difference or extending the new material to the next break. Whichever path you pick, you see a sample before we commit to it.

How the work runs from intake to delivery

  1. Survey and scope

    The damaged area is mapped by tapping and metered for moisture from inside. Interior trim comes off where necessary to see framing. The section boundary is drawn on the coach in tape so the owner can see exactly how much wall is coming out before authorizing anything.

  2. Removal and preparation

    Trim, moldings, lights and any windows inside the boundary are pulled and tagged. The skin and substrate are cut back to dry, well bonded material. Framing is inspected, corroded or rotted members are replaced, and the edges of the remaining laminate are scarfed for the splice.

  3. Bonding the new section

    Matching substrate and skin are cut, dry fitted and checked for flush. Structural adhesive is applied, the section is set, and clamps with cauls or a vacuum bag hold even pressure across the entire splice through the full cure window with the coach parked indoors.

  4. Skim the repair flat, then refinish and reseal

    The splice is skimmed, long-board sanded and sealed. Color is matched from a spray-out card, the panel is refinished with the blend carried to a natural break, and every molding, light and window that came off goes back with new butyl or non-sag sealant.

Panel Replacement questions

01How much of my wall has to come out?
Only as much as fails the survey, plus enough margin to land the splice on sound, dry laminate. In practice the section usually extends to the nearest structural member or panel break because that gives the joint something to register against. We mark the boundary in tape on the coach before you authorize, so nothing about the size of the cut is a surprise.
02Will the seam show after paint?
Not if the joint is scarfed and clamped correctly and the fairing is long-board sanded rather than spot filled. Seams telegraph when the splice is a simple butt joint, when clamp pressure was uneven, or when filler was feathered with a short block. Those are process failures, not inevitabilities. We check the faired surface under a raking light before it goes anywhere near the booth.
03Can you match the graphics on my coach?
Painted graphics we can reproduce by measuring and masking from pre-teardown photographs. Printed vinyl usually requires a reproduced panel from a graphics vendor, and a fifteen year old wrap will have faded away from anything currently printable. In that case the honest options are extending new material to the next natural break or accepting a visible difference, and we will show you both.
04How long does a sidewall section take?
Plan on two to four weeks for a typical single-section repair with refinish. Removal and cutting is a couple of days, adhesive cure is not something that can be rushed, fairing takes as long as it takes, and paint adds a booth cycle plus cure. Larger sections or cap replacement push into the four to ten week range, especially when parts are being fabricated.
05Is a sectioned wall as strong as the original?
A properly scarfed and bonded splice restores the stressed-skin behavior the wall depends on, and in many cases the new substrate is a composite that resists water better than the original lauan. What matters is that the joint is staggered through the thickness rather than stacked, and that framing behind it was repaired rather than skinned over. Both are standard practice here.
