Polycarbonate headlight lenses leave the factory with a thin ultraviolet resistant hard coat, and that coat is what fails. Sun exposure breaks it down, it crazes and clouds, and the polycarbonate underneath begins oxidizing once it is unprotected. The result is not merely cosmetic. Light scatters inside a clouded lens instead of projecting forward, and measured output can fall dramatically while the bulb itself remains perfectly good.
Most quick restorations skip the step that matters. Polishing a clouded lens removes the failed coating and produces a clear result that looks excellent for a few months, then yellows faster than before because the polycarbonate is now completely unprotected. Restoration that lasts requires reapplying a real ultraviolet resistant coating after correction, and that coating needs a properly prepared surface to bond to rather than a polished one.
This matters more on large vehicles than on cars. A motorhome or box truck sits high, often runs at night on unlit roads, and carries far more mass to stop. Losing a meaningful fraction of the forward light on a vehicle that needs a long distance to stop is a genuine safety issue. Why Lenses Cloud and What Polishing Alone Misses
The failure begins in the factory hard coat rather than in the polycarbonate. Ultraviolet exposure, heat cycling from the bulb behind the lens, and abrasion from washing all attack that layer. Once it crazes, moisture and oxygen reach the substrate and the polycarbonate itself starts to yellow and become porous. By the time a lens looks obviously milky, both layers are affected and removing only the surface will not restore clarity.
That is why a light polish disappoints. It removes some of the failed coating and some oxidized material, and it leaves an uneven surface with remnants of the original coat still bonded in places. Those remnants create the patchy appearance that shows up under direct sun. Correction has to remove the entire failed layer uniformly across the lens, which requires progressive abrasive stages rather than a single polishing step.

The Correction Sequence
Work begins with masking, because the surrounding paint will be damaged by an abrasive that touches it. Wet sanding then proceeds through a sequence of increasingly fine grits, each removing the scratch pattern the previous one left. Skipping a grade leaves scratches that the following stage cannot fully erase, which shows as haze in the finished lens under strong light. The sequence takes time and there is no way to compress it.
The final stages move to machine polishing with a compound and pad suited to polycarbonate, which behaves differently than paint under heat. Excessive speed or pressure can soften the surface and produce a wavy finish that distorts the beam. Working in controlled passes with the surface kept cool produces optical clarity rather than merely a glossy appearance, and the difference is visible when the lights are switched on at night.
Coating, Curing and Making the Result Last
A corrected lens with no coating is bare polycarbonate in direct sun, and it will yellow noticeably within months. The coating step is what determines whether the restoration lasts a season or several years. We apply a genuine ultraviolet resistant clear formulated for polycarbonate, either a wipe on hard coat or a sprayed clear depending on the lens and the vehicle, onto a surface prepared specifically for adhesion.
Curing conditions matter. The coating needs the right temperature and humidity window and needs the vehicle to stay dry through the cure period, which is one reason this work happens in shop rather than in a parking lot. After curing we check the finished lens under light for uniformity, and the vehicle is not released until the coating has hardened sufficiently that a wash will not disturb it.

Aim, Bulbs and When a Lens Should Be Replaced
Restoration frequently reveals that the headlights were never aimed correctly, because a clouded lens hid a beam pattern nobody could evaluate. Once clarity is restored the cutoff becomes visible and misalignment is obvious. Adjusting aim is a small addition to the job and it delivers as much practical benefit as the clarity itself, particularly on tall vehicles where a high aim throws light into oncoming traffic.
Some lenses are past restoration. Internal clouding on the inside surface, moisture intrusion from a failed housing seal, cracks through the lens, and reflector coating that has burned or delaminated all sit beyond what surface work can address. We identify those conditions during evaluation and recommend replacement instead of taking payment for a process that cannot succeed. On older motorhomes, sealed beam conversions are sometimes a practical alternative.
