Structural repair on a unibody van

A unibody van carries crash loads through the floor pan, the rockers, the pillars and the roof rails as a connected system. When a side impact deforms a rocker, the load path through the whole side changes, and simply pulling the visible dent leaves the section weakened. Repair begins with three dimensional measurement against factory specification, then follows the structural repair procedure for that vehicle, including where a section joint is permitted and whether squeeze type resistance spot welding, MIG plug welds or rivet bonding is required at each location.

Anti corrosion treatment is part of the structural repair rather than an afterthought. Every weld and every cut edge gets treated, cavity wax goes into the box sections that were opened, and seam sealer gets reapplied to match the factory bead profile. Doors, tracks and the hardware that wears out

The sliding door is the highest cycle component on a working Sprinter. Three roller assemblies ride in tracks at the top, center and bottom, and the center track is a long channel running back along the body side. Wear shows as a door that drops at the rear as it closes, a rattle over rough pavement, or a door that binds partway. Repair replaces roller assemblies, straightens or replaces track sections, and re establishes the door position so it closes into the aperture evenly.

Rear barn doors have their own pattern. They are tall, they are heavy, and they get swung open into wind. Hinges wear at the pin, the check strap tears out of the body, and the latch geometry shifts until the door needs a slam to catch. Repair replaces hinge pins and bushings, repairs the body mounting where the check strap pulled, and adjusts the latch and striker so both doors close with even effort and the seal contacts continuously.

Roof damage, upfit penetrations and corrosion

Overhead strikes on a high roof leave more than a dent. The roof panel on these vans is a large, lightly crowned surface supported by transverse bows, and a strike that creases the panel usually also deforms a bow and pulls the roof rail. Repair evaluates the bows from inside, replaces or straightens the deformed member, then addresses the panel. On severe damage a roof panel section replacement is the correct answer rather than trying to work an oil canned surface flat.

Upfitter penetrations are the other roof issue. Fans, air conditioners, solar arrays and antenna mounts all put holes through a painted steel roof, and most were installed with sealant as the only barrier. Water tracks along the roof bow and appears somewhere else entirely inside the van. Repair removes the equipment, cleans back to bare metal, treats any corrosion that started at the fastener, and rebeds the unit with the correct material and new hardware.

01My sliding door binds partway open. Is that the track or the door?
Usually the center track and its roller. The center assembly carries most of the load through the travel, and a worn roller or a track that has been struck will bind at the same point every time. Diagnosis involves cycling the door slowly and watching each roller, then measuring the door position in the aperture. Repair addresses whichever component moved, then resets the door.
02Can a creased high roof panel be repaired without replacing it?
Sometimes, depending on how sharp the crease is and whether the supporting bow deformed. A soft dent in a large crowned panel can be worked back. A sharp crease has stretched the metal, and reworking stretched steel in a big flat area produces a panel that oil cans. Where that is the case, a sectional roof panel replacement gives a better and more durable result.
